Use the 172.5 main along with your 40 pilot and put the clip in the 4th groove with 1 washer and plastic spacer under the clip. PMS at 2.5 turns out

I just installed the 172.5 main jet and the Barons adjustable needle. Tomorrow I will report in with the results.

Just took a rest ride with the changes made and recommended by DaveJ . The results are great!
Idles perfect. Pulls hard with no hesitation.

      SET UP- Roadstar 1700
Vance & Hines short shots with wrapped baffles from Vance & Hines.
Mainjet 172.5, Barons needle 4th groove clip, and #40 idle jet.
Barons special PMS screw out 3 turns.
Chain drive 17/45 sprockets. No middle drive.
Dynatek 3000 ignition in the stock setting.

      WOW!!

I have a 2004 Road Star with Cobra 2 into 1 exhaust with baffles in. The bike was moved from 4K feet back to the coast and needs a little rejetting. It still has the stock fuel pump and the airbox is stock. Recently added a Dynatech 3000 and rebuilt the carb. The needle is a Baron's with the clip on the fourth stop from the butt end, with one washer below the plastic washer. I think Cobra recommends rejetting to a 37.5 pilot jet with the 2 to 1's. Should I got to 40 and just crank the Pilot Mix Screw down a bit? The main is currently at 182.5 and seems happy up there. Anybody at sea level (50 degree weather) have this setup on a 90% stock bike? Currently at 3.5 turns on the pilot mix screw. Very minimal backfiring and I still have the AIS working.

On a note, Cobra recommended blocking one of the hoses on the AIS system. Is that necessary to run their pipes? (What does that accomplish?) Thanks in advance.

With a stock airbox it is gonna be a little difficult to give exact jetting advice but I will say that if itis a Barons needle you would be very rich with a 182.5 main jet. If the main seems OK then it is not a Barons needle and again making it difficult to give accurate advice without knowing who's needle it really is. My guess is that it is a cobra needle that come with the pipes when installed. Removing and plugging the line that you are talking about is essentially disconnecting the AIS but without totally removing it. Plugging the line will help to eliminate the backfire on decel unless the backfire is coming from an exhaust leak in which case the exhaust leak would need to be fixed.
here are some measurements of a barons needle. If your needle don't have these measurements at these points it is not a Barons.

          10mm from blunt end 2.92mm

          40mm from blunt end 2.56mm

          point end 1.62mm

          total length of needle 62.45mm

OK. I have measured the needle Dave, and it is indeed a Baron's. Once again, it's only the enricher and idle circuits that seem to be giving me fits. Once it's started, it runs like a champ. Did errands all day yesterday, no problems. It's just these cold mornings. When it's in the garage, it might start if I left it with the idle screw way up before trying it. If I took the idle down to 900 before turning the bike off, then it just won't start. I still have the 37.5 pilot with the 165 main jet in. I just received a 175 main, and could order a 172.5. I was going to port the manifold this weekend and put on a BAK and see what that did for me. The next time I get it running, I'll do the MAAP gas leak test. I bet there is a leak somewhere. Because it just doesn't seem to be sucking through the enricher circuit. It has one washer below the plastic washer on the Baron's and the clip is in the fourth slot from the top. I'll see if I can get it going now. (I've had it inside all night, so it might start.)
