I believe that when the end of the out-put trans shaft broke, the nut wedged between the chain and the sprocket the sudden stop with all of the forces, caused the cracked the case. The out-put shaft of the transmission is bent. The case is trashed along with the transmission.

Is the rocker box painted yellow on the inside, mine has just a hint of a golden color here and there but nothing like this engine, i always thought the gold color came from the aluminum getting very hot

It is more gold or copper....from years of oil discoloration

Hell your swapping the whole motor. I thought you were just building the one you had. I like the black engine look. Start working your facial muscles so that you don't hurt yourself with the smile from the first ride. lol

How did you crack the case on the silver engine?

There's a post here from a while back. See the end of the transmission output shaft. It's missing half the threads. It sheared and the nut found it's way into the transfer case chain.

Just went through the carb.....changed main jet 175 and moved the needle to the 5th groove did not video that......modified the battery box for the dynamic 3000.....did dyna coils and wire boots.....going to be putting the motor in, in the morning.....

Cutting the hole in the battery box is a very usable mod. I did mine years ago and have used it on a few occasions. Mostly dialing it in after installing my big bore 110. Make sure that the Dyna 3000 is set on the "B" curve settings. I'm using 32B.And right now without a TPS(mine broke) and no issues with spark knock.

Dave, I was going to start with 28B.???..My other 98ci bikes are using 30B and was knocking on the 32B. TPS are working.

Case out of a Warrior and was black, painted cylinders with VHT high temp.

Ah....a Warrior. I wondered as all the Road Stars I've seen have chrome clutch covers. It looks pretty cool and something different.

Refresh our memory for us. Why do you think the output shaft broke in the first place

That is still up for debate as we are still not 100% sure. What we are thinking is there was a fine crack in the end of the shaft maybe from manufacturing and it just took 46k miles to finally give up. Could have been over torqued at some point prior to me owning it. Just not sure, wish we had the answer though.

The wire connection was melted.....just spent 1 1/2 hrs searching for a replacement but ended up changing the whole plug style....

Yeah it's the little stuff like that which can really slow you down.

Well we believe it was not making a good connection and it caused the connection to overheat and melt. Not sure when it happened but it never effected it somehow. I think the new connection is a way better plug and actually fits in that wire mess better

So the bolts are bigger on the Warrior. Is this the original transfer case or from the warrior? I wonder if that backing plate from the warrior would work (presuming you had a complete donor bike to scavenge parts from).

No the warriors plate is different. The 4 bolts have different pattern than a Roadstar transfer case. This is a new transfer case from another Roadstar....
